Life started as this- 970 grams of hand crafted, lugged carbon, Pro Tour goodness from France
A few hours of wet sanding and it turned to this- 905 grams of gorgeous spun carbon weave
Unscrewed the cable stops-
Enlarged the hole a little-

I'm surprised there was already a hole - I would have expected glue only.
Have you thought about adding a reinforcing patch over the enlarged holes? 3 layers at 60 degrees each would help, and look something like a Parlee bottle cage fixing. I would hate to see a crack starting there. Personally I would have gone down the route of cutting the wiring harness to allow threading, or perhaps using alternative connectors rather than enlarging the holes to take connectors. I like soldering though Also I'd recommend getting some bulkhead grommets (car supply shop) so that you get a waterproof install.

Thanks for the support guys. My wife is working in the evenings and this project gives me some good time in the garage when the kids are asleep.
mrfish- I like the reinforcement idea a lot.
The Di2 internal wiring kit comes with grommets but I prefer the re-inforced solution and making it more permanent and waterproof.
The bosses are screwed on with a small standard flat head but were also glued/painted -so it took a little more elbow grease to get them off. The screws holding the bosses together were connected by a rod all the way through the frame. The actual hole once the boss was off was tiny.

The wheels arent decided yet. Its really bugging me.
The bike is for 4 gran fondos this summer. I want sexy, stiff, light and very aero wheels. I want to keep them under 45mm and under 1200 grams.

Gran Fondo Vail, June 19, 2010- 80 miles 5500 ft climbing

Here is my running list of possibilities:
Dura Ace 7850 28mm/24mm (-heavy and not very aero, + free, since I already have them)
Easton SL 38mm (-not sexy or light, + free, since I already have them)
Custom Edge 45mm or AX 42mm (- very expensive, + sexy, light and rebuildable, dial in stiffness and weight)
LW Ventoux (-not aero, not stiff, not rebuildable, very expensive, + sexy and light)
Zipp 303 45mm (-not sexy, + aero )
Mavic Cosmic Carbone Ultimate 40mm (-expensive and relatively heavy, + stiff and sexy)
Thoughts?

You might consider a custom built wheelset with corima winium rims for climbing. You can easily build it into a 1100g wheelset. I know you probably can't get the rims there but well.. you know me
