You didn't do anything to eliminate the stress risers.

Maybe you can find a DT 240 hub from ebay. Recently I notice the price of DT product dropped quickly....
If you really prefer reparation, you can use carbon fiber and epoxy to reinforce the outside of the flange.

even welding it probably isnt a good idea, you can get all sorts of changes in material properties, plus youd need to pull the bearings ot or you'd cook them ect...

For clarification, this photo shows a solution for enabling the wheel to become usable again. I rode it again yesterday and it remains completely fine after a hard group ride with lots of very hard accelerations.

For this fix, I took the path of least resistance. Two new spoke holes were drilled to the left and right of the damaged portion of the flange. The holes were countersunk and polished. I removed the old spokes and replaced with longer silver spokes and trued the wheel.

Forgot just how wicked these wheels are. Glad to have them back in the arsenal, at least for a little while longer.
